Transmission grind & suspension noise

My '13 Taurus AWD SEL is making a pronounced grinding noise under a load, between 2nd and 3rd gear primarily. It doesn't matter how many RPM's, air temperature, up / down hill, A/C on or off (thought it could be compressor related), turning / straight. Much more likely to re-create the noise when the engine is hot. Have tried everything to isolate out potential causes.

Most frustrating is that I've had it in to two different dealerships (escalated to national after the first visit with no fix) and they can't duplicate the problem. They claim to have put it on the rack and tugged on everything conceivable - no luck. My wife and kids hear it as well, so I know I'm not crazy. Anyone else having something similar? At my wits end with this car, which brings me to problem #2 (and #3).

The front end makes a popping / clunking noise, primarily during low speed turns. Again, after 2 dealerships couldn't find the problem, I sent the second dealership TSB 364250, and magically they found a problem and are ordering parts. This was after they tried to give me back the car, yet again, without fixing the problems. Apparently there are spacers to fill gaps in the front axles of AWD vehicles that if left without the spacers, creates the shifting / clunking in the front end.

This however doesn't account for the suspension squeaking, at slow speeds, over speed bumps and other bumps. These suspensions are generally sealed, so I doubt they'll be able to do anything about it, but a car that's not even a year old shouldn't be having so many issues, especially when this isn't exactly a cheap 'throw away' car.

I've looked all over this forum, and the net in general, and see several who have had these kinds of problems, but the resolutions are a bit fuzzy. Any help or suggestions would be greatly appreciated. This is my 3rd Taurus, but the first one I'm having troubles with...

I had the same issue you are having with the suspension, after many visits to the dealer - and talking to the manager - they assigned an experienced mechanic to go for a test drive with me. After a few bumps, he magically heard the noise - this was my 4th visit and I was getting louder -and said he knew exactly what the problem was. I believe they replaced the sway bars and lubricate some other parts - I can confirm tomorrow.

Thank you for the responses. I hit the technician jackpot yesterday. He found all of the issues (the grinding was actually from the exhaust being loose and vibrating), and the suspension had some loose parts as well. They're ordering parts and fixing her up for me. Anxiously awaiting my quiet, mechanically sound vehicle back. :D

Well, I wish that was the end of it. It wasn't. The front end is still squeaking, there's still a popping while turning, the exhaust system noise / vibration is still there and now there's a constant grinding sound coming from the front end.

What remedies do I have? I'm not going to continue to throw effort after foolishness - I'm done with this car. This is the 5th time I've had this vehicle in for these problems. I shouldn't be embarrassed when driving a year old car (I bought it new last March), nor should I have to feel unsafe and as though my vehicle isn't reliable. I have neither the time nor the inclination to keep lugging this car back and forth to the shop for the same bloody issues over and over again. Any suggestions on how to proceed?

As a follow up, the vehicle is going in to today for it's 8th attempt to repair these issues. The replacement of the suspension parts in the front end, as well as the AWD components and the entire exhaust system did not fix the issues. They are doing a transmission tear down today. I am livid. This is NOT why I bought a Ford. If I wanted a hunk of turd car, I would have bought a Dodge.

That is something they didn't replace - just a strut, strut mount and some other parts I can't remember off the top of my head. I know they added some spacers to the axle assemblies up front to prevent the popping from happening, but it didn't help. I asked them to check all of the front end components, and after the factory rep called them, they authorized a tear down. Completely ridiculous.

Sent - be advised, the factory rep told me he won't help me and he hasn't returned my calls in four days. I left two messages updating him on the status of the failed repairs, asking him to give me a call. No response. This is unacceptable. I can see now why there are class action lawsuits related to failed customer care related to vehicles with extensive service issues - this is egregious.

FYI - the regional CSM called me this afternoon and said that they can't duplicate the transmission grinding sound. That is suspect to me, as when I drove the car with a tech last Thursday afternoon (after they last completed a purported fix to the issue - they replaced the exhaust), he heard the noise and felt the vibration within 100 yards of the dealerships driveway. He said, and I quote, that "I think it's probably the tranny - we'll do a tear down". This is what I've been telling them for months. Now that it's back in the shop however, they magically can't duplicate the problem. I am appalled and increasingly concerned about the competency of these personnel to effectively resolve these problems. I am requested that this matter be escalated beyond the CSM's level, as he has failed to return calls or take any initiative in resolving these serious mechanical problems with my vehicle.

Again, this individual is not attending to my needs in a compelling manner. In fact, I've specifically requested escalation beyond the CSM, accordingly. He has failed to return calls and the message he left me yesterday contained misinformation, as per my conversation today with the service manager at the dealership.

Okay, after much digging and prodding, the folks at the service hotline worked with the techs at the dealer and came up with the valve body as the offending part. This isn't a surprise, given others who've had this same issue (even within this forum in fact). Parts ordered.
